A suspension formulation contains a high concentration of dispersed particulate phase relative to the liquid continuous phase. Achieving high solids loading is desirable in battery slurry preparation and ceramic slip casting because it minimizes the volume of solvent that must be evaporated during the subsequent drying step. This high concentration reduces energy consumption and shortens production cycle times.
Rheological Behaviour
Slurries with dense particle concentrations exhibit complex flow behaviors, transitioning from simple Newtonian fluids to highly shear-thinning or shear-thickening mixtures. Due to this rheological behaviour, high solids loading can cause a dramatic increase in viscosity, making the mixture difficult to pump or coat. This challenge requires the use of specialized dispersants that coat the particles and reduce interparticle friction.
Processing Limit
Manufacturing equipment like slot-dies and mixers face high torque requirements when handling dense slurries. The processing limit of high solids loading is reached when the mixture undergoes shear-induced transition to a solid-like state during high-speed extrusion. This issue can cause clogs, substrate damage, or mechanical breakdown of the coating equipment.
To prevent these processing failures, operators must continuously monitor slurry temperature and shear rates to ensure the formulation remains within its flowable regime during the entire casting run, adjusting pump speeds as necessary.
Material Efficiency
Process yields and dry coating density are directly determined by the ratio of active material to volatile solvent in the wet mix. Through improved material efficiency, high solids loading allows the deposition of thicker, more uniform layers without the risk of solvent-induced pinholes. This efficiency is a primary driver in the design of next-generation manufacturing lines for energy storage systems.
